โš ๏ธ Preparation & Safety

SAFETY Ensure the chainsaw is on a stable workbench. Ensure engine is cold. Wear safety glasses and gloves.

TOOLS T27 Torx or 4mm Allen, 19mm/13mm Scrench, Piston Stop Tool (for later phases), Flashlight, Clean rags.

Phase 1A: External Stripping

1. Strip Outer Covers & Inspect Spark Plug

  1. ACTION Verify the chain brake is disengaged.
  2. ACTION Remove the 4 top screws (T27 or 4mm Allen).
  3. ACTION Lift and remove the top cylinder cover.
  4. ACTION Unhook the rubber spark plug boot.
  5. ACTION Remove the spark plug using a 19mm/13mm scrench.

INSPECT Spark Plug Tip:

  • Chalky White: Engine is running lean. Possible air leak (common seizure cause).
  • Black/Sooty: Engine is running rich or has excessive oil.
  • Aluminum Specks: Piston detonation occurring.

2. Remove Recoil Starter & Inspect Flywheel

Phase 2.1: Safe Removal

  1. SAFETY Disconnect Spark Plug: Always pull the spark plug boot off before working near the starter to prevent accidental firing.
  2. ACTION Loosen Bolts: Locate the 4 perimeter bolts on the starter housing (flywheel side). Use a T27 Torx or 4mm Allen wrench.
  3. WARNING Maintain Downward Pressure: Keep the recoil housing facing down to avoid the recoil spring ejecting unexpectedly.
  4. ACTION Separate Housing: Gently pull the starter housing straight out from the crankcase.

Phase 2.2: Internal Inspection

  1. INSPECT Pulley Integrity: Verify the plastic pulley fins are fully intact with no cracks.
  2. INSPECT Rope Condition: Pull a few inches of rope and check for fraying or thinning.
  3. INSPECT Spring Tension: The rope should retract smoothly and completely without binding.

Phase 2.3: Flywheel Pawls

  1. INSPECT Pawl Movement: Check the metal starter pawls on the flywheel. They should flick out freely under spring tension.
  2. INSPECT Wear Signs: Look for rounded edges on the pawls that might cause starter slippage.

2B. Flywheel Debris Removal

  1. ACTION Using a non-marring tool (plastic pick), carefully break loose the compacted oil-soaked sawdust wedged between the flywheel fins, the crankcase housing, and the ignition module.
  2. TOOL Use compressed air to blow out the loosened debris. Avoid blowing debris further into the engine.

INSPECT Flywheel Clearance:

  • Verify the flywheel can now spin freely by hand.
  • Check the air gap between the ignition module and the flywheel magnets (should be approx. 0.012" or 0.3mm). Ensure no debris is trapped in the gap.

2C. Hard Jam Isolation (If Locked)

WARNING Do not force a jammed flywheel. Perform these isolation steps in order to determine the bind point:

  1. TEST Hydrolock: Ensure spark plug is removed. Turn flywheel. If spins = flooded.
  2. TEST Ignition Module: Unbolt and pull coil away from magnets. If spins = coil bound.
  3. TEST Driveline: Ensure chain brake off. Remove clutch cover/chain. If spins = external lock.

[INTERNAL SEIZURE]: If steps 1-3 fail to free the flywheel, the bind is internal. Check this box and proceed immediately to Muffler Removal (Step 4).

Phase 1B: Drivetrain

3. Remove Bar, Chain, and Clutch Cover

  1. ACTION Remove the two large bar nuts using a 19mm socket or scrench.
  2. ACTION Slide the side clutch cover off the bar studs.
  3. ACTION Remove the guide bar and saw chain.

INSPECT Clutch System: Spin the clutch drum by hand.

  • Spins Freely: Good. If engine is seized but clutch spins, failure is internal.
  • Locked Up: Clutch or chain brake mechanism is jammed.

WARNING DO NOT attempt to remove the clutch yet. It is reverse-threaded and requires a proper piston stop.

Phase 1C: Internal Diagnostics

4. Muffler Removal (Diagnostic Point)

  1. ACTION Remove the two main exhaust bolts securing the muffler to the cylinder.
  2. ACTION Remove the lower support bracket bolt.
  3. ACTION Carefully pull the muffler away. TOOL Save the exhaust gasket if undamaged.

CRITICAL Exhaust Port: Shine a bright flashlight directly into the exhaust port while slowly pulling the starter rope (if not fully seized).

  • Scoring: Look for deep vertical scratches on the piston skirt.
  • Ring Condition: Check if piston rings are free or compressed/melted into the groove.
  • Aluminum Transfer: Look for smeared aluminum on the cylinder wall.
